Modeling for Integrated Continuous Manufacturing
A Closer Look at ICM Modeling
Modeling is the “brain” of our integrated continuous manufacturing approach. CONTINUUS combines mechanistic models, such as reaction kinetics, heat/mass transfer, crystallization, and particle dynamics, with data-driven analytics, including chemometrics, machine learning, and soft sensors, as well as hybrid digital-twins that fuse first-principles models with live plant data. Together, these tools accelerate development, sharpen scientific understanding, and enable real-time control, from lab and pilot work to continuous commercial lines.
We apply modeling across the full drug lifecycle: in R&D for route screening, DoE, and early digital-twin prototypes aligned with a Quality by Design (QbD) framework; at pilot scale for process optimization, PAT-integrated monitoring, and control-strategy design; and ultimately for commercial execution using full digital-twins, model-based control, and pathways that will one day lead to real-time release testing. Robust, phase-appropriate modeling enables faster, less costly, and more reliable production scaling and technology transfer.
Key Features of CONTINUUS’s Advanced Modeling
Three complementary modeling approaches
- Mechanistic: Kinetics; heat/mass transfer; crystallization and particle-size evolution
- Data-driven: Chemometrics; machine learning for prediction/classification; soft sensors for hard-to-measure variables
- Hybrid/digital-twins: First-principles fused with live data for simulation, monitoring, and control
Lifecycle application
- R&D route and parameter screening, DoE-guided kinetic model building, QbD-aligned development
- Pilot-scale optimization, PAT-connected modeling, and dynamic stress-testing of control strategies
- Commercial readiness, full digital-twin deployment, model-based control, future real-time release testing (RTRT) enablement
PAT integration
- Spectral models (IR/Raman/NIR) embedded in monitoring systems
- PAT-enhanced digital-twins provide continuous verification and process visibility
Faster scale-up & tech transfer
- Consistent, but evolved models used at lab, pilot, and commercial scales derisk tech transfers
Advanced automation
- Models connect to feeds and an Emerson DeltaV control system for predictive, closed-loop control
